Electrical Connector Selection Guide

Electrical connector selection requires both electrical and mechanical compatibility. Voltage, current, contact count, signal type, conductor size, pin assignment, mating geometry, keying, termination, shielding, locking, sealing, environmental exposure, mating cycles, and serviceability should be defined before selecting a connector.

CONN / REQUIREMENTS

Define the Connection Requirement

Begin with what must pass through the connection and how the connector must physically mate with the equipment, cable, panel, enclosure, or machine interface.

REQ / VOLT

Voltage

Determine the operating voltage and any transient, isolation, spacing, insulation, or safety requirements associated with the circuit.

REQ / CURR

Current

Define continuous and peak current for each relevant contact and account for conductor size, contact heating, ambient temperature, and grouping.

REQ / CNT

Contact Count

Identify the required number of power, signal, data, grounding, shielding, feedback, and spare contacts.

REQ / GEOM

Mating Geometry

Define connector shape, shell size, keying, polarization, mounting style, panel cutout, locking method, and available space.

REQ / CABLE

Cable + Conductor

Record conductor gauge, insulation diameter, cable OD, flexibility, shielding, jacket, strain relief, and cable routing requirements.

REQ / ENV

Environment

Evaluate dust, moisture, washdown, oil, chemicals, vibration, shock, temperature, outdoor exposure, contamination, and repeated handling.

CONN / ELECTRICAL

Mechanical fit is only half of compatibility.

Two connectors can physically mate and still be electrically incompatible.

Voltage, current, pin assignment, conductor size, grounding, shielding, and signal requirements must all be verified before a connection is treated as compatible.

Voltage
Confirm connector insulation, spacing, contact arrangement, and materials are suitable for the intended electrical potential.
Current
Verify contact current capability under the expected ambient temperature, conductor size, duty, and contact loading.
Pinout
Physical mating does not prove identical wiring. Confirm every contact position and circuit assignment.
Signal Type
Power, low-level analog, digital, high-speed data, feedback, and communication circuits can have different connector and cable requirements.
Grounding
Confirm protective earth, signal ground, shield termination, chassis bonding, and grounding strategy where applicable.
Shielding
Sensitive signals, motor cables, communications, and noisy environments may require appropriate shield continuity and termination.
CONN / INTERFACE

Verify the Mechanical Interface

Connector housing geometry controls orientation, retention, mating, mounting, sealing, and the amount of installation space required.

INTF / KEY

Keying + Polarization

Keying prevents incorrect orientation or helps separate connector variants that share similar external geometry.

INTF / LOCK

Locking Method

Threaded, bayonet, latch, clip, lever, push-pull, or friction retention should match vibration, access, and service requirements.

INTF / MOUNT

Mounting

Determine panel mount, cable mount, board mount, bulkhead, flange, inline, right-angle, or equipment-side mounting requirements.

INTF / SPACE

Clearance

Allow room for backshells, cable bend radius, mating, locking, tool access, strain relief, disconnecting, and neighboring components.

Select the Conductor Termination

The connection between the conductor and connector contact affects assembly method, tooling, repair, vibration resistance, current capability, and field serviceability.

Common in cable assemblies and production environments where contacts are mechanically formed around conductors.
Wire gauge, conductor type, contact, tooling, crimp specification, insulation support, and inspection.
Solder
Used in some cable, board, repair, instrumentation, or low-volume assemblies.
Contact construction, conductor size, soldering process, strain relief, temperature, cleanliness, and workmanship.
Screw / Clamp
Allows conductors to be installed or replaced using mechanical terminal clamping.
Wire range, ferrules where required, tightening method, vibration, access, and service interval.
IDC
Insulation-displacement methods can simplify termination in applications designed around compatible conductor and contact geometry.
Conductor type, insulation, pitch, tooling, cable construction, contact design, and environmental limits.
PCB
Connectors may terminate directly to printed circuit boards through through-hole or surface-mount features.
Board layout, pitch, mechanical support, current, thermal conditions, insertion force, and mounting.

Cable + Mating Installation Checks

Connector reliability depends on correct conductor preparation, contact termination, cable support, mating, sealing, and strain management.

Cable Assembly
  • Confirm conductor gauge and insulation are compatible with the contacts.
  • Use the specified crimp, solder, clamp, or termination procedure.
  • Verify each contact is fully seated and retained.
  • Confirm pin assignments before applying power.
  • Provide appropriate backshell, strain relief, sealing, and cable support.
  • Maintain required shield and grounding continuity where applicable.
Mating + Service
  • Verify keying and orientation before mating.
  • Fully engage the locking or retention mechanism.
  • Avoid excessive side load, cable pull, or unsupported weight.
  • Protect unused connectors from moisture, dirt, and damage.
  • Inspect contacts and seals after repeated mating or harsh service.
  • Document connector part numbers, pinouts, cable details, and approved mates.
